Optimizing Slag Processing for the UAE Market — Integration of Epic Powder ITC Air Classifiers in Large-Scale Ball Mill Circuits

1. Project Overview

A prominent building materials manufacturer in the United Arab Emirates (UAE) currently operates two existing Ball Mill grinding circuits for industrial slag processing. To meet the increasing demand for high-performance Green Building Materials and Ground Granulated Blast Furnace Slag (GGBS), the client required a high-efficiency classification upgrade.

The objective was to integrate two dedicated air classifiers to achieve precise particle size distribution (PSD) at a high industrial throughput.

2. Technical Specifications & Requirements

The client set rigorous benchmarks for the finished product to ensure the chemical activity and fineness of the slag powder:

  • Material: Industrial Slag
  • Primary Grinding Equipment: 2x Existing Ball Mills
  • Classification Solution: 2x Epic Powder ITC Series Air Classifiers
  • Target Product Fineness:
    • d50 (Median): 10-15μm
    • d90: 45≤μm
  • Throughput: 15t/h per unit (Total system capacity: 30t/h)

3. The Epic Powder ITC Solution

Slag Processing Ball Mill +ITC Classifier System

The ITC (Inline Turbine Classifier) was selected for its superior ability to handle high-concentration materials while maintaining sharp cut points.

A. High-Precision Particle Size Control

The ITC series utilizes an advanced horizontal (or high-efficiency vertical) turbine rotor design. By synchronizing the rotor speed with the system’s airflow, it creates a stable centrifugal force field. This allows for the precise isolation of particles, ensuring the d50 remains consistently within the 10-15μm range while strictly limiting the d90 to under 45μm.

B. Engineering for 15t/h Industrial Capacity

To manage a high volume of 15t/h per line, the ITC system features:

  • Optimized Material Dispersion: A specialized inlet structure ensures the slag powder is fully fluidized before entering the classification zone, preventing particle agglomeration.
  • Low Pressure Drop: The aerodynamic design minimizes system resistance, significantly reducing the energy consumption of the primary induction fans—a critical factor for operational cost-efficiency in large-scale slag processing plants.

C. Superior Wear Protection for Abrasive Slag

Slag is highly abrasive. To ensure long-term durability in the harsh operating environments of the UAE, the ITC classifiers are equipped with:

  • Ceramic or Hard Alloy Liners: Applied to the classification wheel, feed pipes, and internal volutes to prevent erosion.
  • Robust Construction: Designed for continuous, heavy-duty 24/7 operation with minimal maintenance downtime.

4. Expected Operational Impact

By integrating the ITC Air Classifiers into the existing ball mill circuits, the client achieves:

  • Product Value Elevation: Transitioning from standard slag powder to Ultra-Fine Slag Powder, which offers higher hydraulic activity for high-strength concrete.
  • Closed-Loop Efficiency: Efficiently returning coarse particles back to the ball mill for re-grinding, eliminating “over-grinding” and increasing the overall grinding efficiency by up to 20-30%.
  • Market Leadership: With a combined output of 30t/h, the client is positioned as a leading supplier of premium micronized slag in the Middle East.
